The Epoxy Repair Process: From Removal to Paint-Ready Surface

Two-part epoxy repair systems for wood rot consist of a penetrating hardener and a two-part filler. These are different products serving different functions and both are required for a durable repair. The hardener -- also called consolidant -- is a thin liquid that wicks into the degraded wood fibers remaining after deteriorated material is removed. It chemically crosslinks the remaining fiber structure, converting soft, spongy, partially degraded wood into a hard surface that the epoxy filler bonds to. Applying filler directly into wood rot without first treating with hardener produces a repair that may look correct for months but eventually separates at the interface between the filler and the incompletely consolidated wood beneath it. The hardener is not optional.

The repair sequence: first, remove all soft material. Use a chisel, oscillating multi-tool, or scratch awl to dig out any wood that yields to probe pressure and remove it back to the point where the surrounding material is firm. This removal step surprises homeowners who expect to see a clean, hard bottom to the rot cavity -- the goal is not to create a tidy void but to eliminate all material that will not provide a firm bonding surface. A firm bonding surface is the objective; stop removing material where the probe meets resistance. Second, apply penetrating hardener generously into the exposed cavity and the surrounding wood surface. The hardener is liquid enough to wick into the wood grain by capillary action -- brush it on and allow it to soak in rather than trying to coat the surface. Apply multiple coats if the wood continues to absorb the hardener. After the hardener is cured, mix the two-part epoxy filler. When rot has progressed from the trim surface into the structural framing behind it, the scope requires a licensed contractor. Rot in the rough buck around a window affects the structural support for the window unit and potentially the wall sheathing. Rot in the structural door jamb affects the support for the door hinges and the load path above the opening. Rot in rafter tails and rafter ends affects the structural connection between the roof framing and the wall top plate. None of these are appropriate for epoxy fill alone -- they require wood removal, sister framing, or structural member replacement before any trim repair is applied over the top.
